documentary or a job site video think the same thing: that is enormous.

What almost nobody thinks about is what is happening at ground level, six feet below the cab, where the real money disappears.

The number hiding down there changes everything you thought you knew about what it actually costs to run some of mining’s biggest trucks.

A machine that barely fits on the road it drives

The Caterpillar 797F is one of the most recognizable machines in surface mining.

It stands roughly 25 feet tall fully loaded and stretches nearly 50 feet bumper to bumper.

It tips the scales at well over a million pounds when carrying a full load.

It is designed to carry a rated payload of 363 tons per load and operates in some of the most remote and demanding environments on Earth.

To put that in everyday terms, a full load on one of these trucks outweighs about 242 fully grown African elephants.

It does not travel on public roads.

It lives entirely inside a mine, looping from the pit floor to the crusher and back, hour after hour, shift after shift.

The 797 series entered production in 1998, and just transporting its six tires before assembly requires two full semis, with the truck itself priced at up to $6 million each.

The clock never stops, and neither does the cost

The moment a 797F rolls out of the assembly bay, the operating meter starts ticking.

With consumption of up to 30 gallons of fuel an hour, it could cost over a million dollars a year just to keep a single truck moving.

That figure alone is enough to make most people blink.

But fuel is not even close to the biggest shock in the budget.

Mine operators run their fleets around the clock, and the numbers assume each truck will log tens of thousands of hours across a service life Caterpillar estimates at roughly 20 years.

That is an almost unimaginable accumulation of pit laps, day after day, without ever leaving the mine.

The number buried on the factory spec sheet

Walk around a 797F and the first thing that stops you cold is not the cab or the engine.

It is the tires.

Each one stands about 13 feet tall, roughly as high as a standard room with a cathedral ceiling.

Each one weighs more than 11,000 pounds, heavier than most full size pickup trucks on the road today.

And there are six of them, two up front and four grouped tight at the rear axle.

Each tire costs between $50,000 and $100,000, meaning a full set of six totals up to $600,000.

Unlike passenger tires, mining truck tires only last between 4,000 and 6,000 hours depending on terrain.

On a machine running two shifts a day, that lifespan vanishes inside a single year.

The full tire bill hiding in plain sight

Here is the number that rewrites the economics: a full tire replacement cycle on one Caterpillar 797F can cost up to $600,000 in a single pass.

Over a truck’s operational life, tire spend alone can rival or exceed the original purchase price of the machine itself.

Periods of tight tire supply have historically forced mine operators to rethink how aggressively they pushed their fleets, with procurement disruptions driving up costs across large operations.

In response, manufacturers such as Bridgestone and Michelin have developed steel belt reinforced radial tires designed to deliver meaningfully longer service life in demanding haul conditions.

The dragline world and the haul truck world share the same hard truth: in giant mining machines, it is almost never the engine that drives the real cost conversation.

It is almost always the part closest to the ground, taking every pound of punishment the pit can deliver.

Why the tire math is starting to change

The good news for mine operators is that the economics are shifting.

Electric drive systems put far less torque stress on tires during acceleration, extending tread life noticeably on long haul roads.

Some mines are also trialing onboard tire pressure monitoring systems that cut premature blowouts, recovering thousands of hours of lost tire life per year.

And just as a crawler crane broke two world records by rethinking one hidden move, mine engineers are finding that resurfacing a haul road can add hundreds of hours to a tire’s working life.

The 797F remains a $6 million machine with a fuel bill large enough to stun most people.

But the next time one rumbles past on a video, look down at those six giant wheels.

That is where the real story is rolling.

Somewhere out on a mine road, a machine the size of a two story house rolls past before sunrise.
